So I have lurked around here for several months gathering ideas and gathering materials. I will have the first couple build photos soon of the work I did this weekend to post so it is time to share my design work.

About me: My name is John, and I work for a credit union in Oklahoma. I've always been a tinkerer and have built all our computers from scratch. I've done a few case mods in the past but normally very mild. I had an ill-fated attempt at creating a buble screen behind the window of a previous case but I couldn't get the home made plexi-glass tank to seal and bubble correctly.

The basic idea revolved around wanting to do something new and extreme. Around here finding something in that category was quite a challenge... So the first element was oil immersion. Not a entirely new concept there, so I wanted to take it one step further. So I went into a cooling system you wouldn't normally apply to a computer... Evaporative cooling.

The name came from a suggestion from a forum member in another thread and it really fits. The case weighs in at about 70lbs un-modded, and there will be 10 gallons of oil and 4 gallons of water in the final filling.

Concept images. Here is a very rough (eg 5min) sketchup image of the final structure. I'm struggling with sketchup as my training in Cinema4D doesn't translate quite right.

Materials:

First off, this is in-fact a case mod. So there has to be a case to begin with. Here are some before photos of the case this is going to happen to.

Small update: I got the wire mesh that will form the structure for the hyperbolic towers.


Creating the tower is proving a challenge, the metal isn't wanting to contract in this manner. I may have to develop a different construction method.

Here is the first attempt with the mesh. I haven't actually tried to get the bend in yet, just the basic size with this mock up. The height is correct at about 18 inches... just have to figure out the how to insert the bend.

So I have decided the mesh is not strong enough to support the material it will need to. I am now constructing a series of steel support beams that will form the inner structure of the towers.

I will say that pipe bending sucks and bending pipe at a non-uniform hyperbolic angle sucks even worse.

The challenge is I have to put about 100 pounds of pressure on them to start the bend but have to be gentle to avoid instant over-bending.

So the idea of vertical metal supports has not worked out. The supports are not exactly what I was looking for and I also learned the method the full size towers are constructed (as diagramed in a later post) So work has resumed on the towers starting with the bases with have just finished being constructed.

Yes this is probably the slowest build ever, but I am not putting alot of money into supplies so it gets gathered piecemeal. However the supply pile has grown to where I have enough to actually accomplish some now.

I think the looks amazing! I'm going to subscribed to this for sure. Cant wait to see how it will turn out. Also that case is HUGE!

Yeah specs when I got it from the scrap heap.

10 hard drives (not sure the sizes because they were magnetically destroyed and didn't feel like researching a broken part that got trashed)

the computer itself had more custom daughterboards and controller cards than I had ever seen.

minor update: first attempt at working with the wire-mesh for the hyperbolic towers. It's not as stiff as I thought it would be and has alot more flexibility than I had planned. I may have to look into some re-inforced beams for the internal structure.

You could use rods to make your shape of the towers. And maybe bend the rods into circles for added support.

Yeah I bought all the steel rods that Home Depot had, cut them in half and have started bending them to form internal struts. The bending is a @!%^ because it is so hard to bend a large radius curve with a tool designed to do small radius sharp turns. It's working pretty well but my hands are killing me from it. Then those vertical rods will be connected to a circular piece to provide the internal structure, which will then be covered in the mesh and then probably plastered.

find a 55 gallon drum to use as a jig.
bring a pair of vise grips and a handful of the steel rods to the drum.
clamp one end of the rod to the lip at the top of the drum and pull the other around it till you get the curve you want.
then cut to size later
saves a tn on hand aches and will work with most any solid container that has a lip you can clamp to.
be good to see this thing take shape.

Quick update: I don't have pictures off of my camera yet.

I have 8 steel rods bent to roughly the right shape, enough to hold things in place. The curve is close enough, I will have to work with some extra plaster/bondo to get the outer shape correct.

I have constructed the base for the first tower out of poplar. I have found that the tower will be narrower than I had origionally imagined. It will start at 10 inch diameter at the base, narrow to about 6 inches before tapering out to about 8 inches.

I also have the first cuts done on the window cutout. Apparently the case is steel, so it is burning through my heavy duty cutoff blades.

So I have realized that I am going all about the tower structure wrong, and took the hard route with bending the poles for vertical supports. I did some reasearch on how the actual towers are built and alot of trigonometry and have developed a far more effecient method.

I am still playing in sketchup to get the dimensions. But here is the current build plan.

Ok, so I have finished messing with Sketchup for this section. The towers will be 12 inches tall and be built with 16 x 16'' poles set up like this.

I realized this sketch is kind of mis-leading. This is just for my measurements and design the central cylinder is to let me see what the most narrow part of the tower would be to build around that, the outer struts will be covered with the mesh from the above photos then plastered.

I love some of the server systems for all the odd parts inside. I should see if I can take my camera into the computer history museum, up the street... A lesson in add-ons....

The base for the first tower has just been completed. Next up I will take the two octagons and join them on top of each other with spacers which will create the air intake at the base of the tower. Next up is mounting the 16 poles to create the supports for the tower skin. After that I will pick up the internal components of each tower and create the first working tower. Then start on the second.

I know this is probably the slowest build ever, but it runs on an extremely small budget (read pocket change). But the pile of parts and pieces has grown to where I can actually get quite a bit of work done before I need funds again.

you should use smoke machines in this two towers, and maybe green paint around the edge of the towers, so that it look's like some nuclear stuff was spilled out!

They are Poplar sections cut to create an octagon. The two will then be joined with cross bracing.

A smoke machine has definately been an idea with these. I haven't yet decied on it yet. The look I am going for is a clean, professional style, so it looks like an operating facility. I've got room to build in a smoke machine but they will have 150mm fans near the top of each stack and I am not sure how they will disrupt smoke, I am afraid they will blow it out with such force that the smoke effect is lost. It will probably be a last minute trial type of thing after everything else is done but definately a thought.

*Shameless self bump*

Just wanted to let you know that work is still progressing on this, and better than my webserver which got dismantled, hence the vanishing pictures.

Webserver woes
The webserver got dismantled, then I changed ISP's and the new one is not as friendly to setup the router. But that should return before too long.

Progress
The project got partially abandoned for a few months because my wife is expecting so that has shifted priorities. However it now has a bit of new motivation in that the wife is supporting the project to help get it out of the room that is to be the nursery.

I have begun stripping the paint off of the exterior panels which is some form of baked on powder coat, but in nasty beige. I have machined off about one panel's worth. The next few cuts are going to put my little dremel through the paces. I have to cut 2 circles through a total of 6 layers of steel. Then 2 straight cuts and some minor triming and the major cutting work will be done. I'll get some picture up again soon.

That's a 10 gallon fish tank inside the case, the two cylinders on the right hold 1 gallon each and will be the recirculation system for the evaporative cooler.

So project necromancy here. 1 new house and 3 kids later I'm actually looking to get back to this project.

The biggest thing I have done lately is develop a way of constructing the cooling towers. Check out the prototype.
