as crazy as it may sound, has anyone every "insulated" a case to cut down on fan noise?

if so how.

I've tried to deaden my case with Dynomat (automotive audio deadening material) before in an aluminum case. it did a fair job of helping to eliminate rattles and the "Tinny" sound of a case. but fan noise? It did not help with at all.

you could use rubber fan mounts, like these (http://www.pccasegear.com.au/prod4738.htm)

I know that is on an Australian site, but it will give you ideas for a quiet PC, as will the other quiet PC stuff they sell (http://www.pccasegear.com.au/category40_1.htm)

Crazy it is not. In fact, NZXT makes a case called "Hush (http://www.nzxt.com/products/hush/)" that has "sound dampening foam" throughout the entire case.

actually it seems to only cover the side door... weird.
Dotn even dare try to cover your entire case with noise insulating foam... it will make it quite, but alot hotter at the same time.
