    I actually make that kind of foam at work. It's really amazing stuff. That stuff in the can is around 2 to 3 pounds/cubic foot but it can be formulated to up to 60 pounds/cubic foot. At the higher densities it is nearly structural in strength.

    I'd reccommend going over it with a filler of some kind before painting it in order to get the surface even.

    I've been working on the reinforcement of the feet/legs. I had shown you the foamy stuff in action and here's what it looks like after I cut it down.




    I sketched out the feet.




    And I cut them out.




    Here's what I'm doing for the bottom. Between the mobo's components and the Phase Change cooling system I will be putting up a heat shield. Obviously I'll make the cuts where I need to in order to feed the heatsink to the Proc.
    I bought a 24 X 36 inch sheet of aluminum that I've marked (below) to be cut down to 22 X 22. Then I'll cut off the corners and make it into a 22 inch circle, before dropping it in.




    I also finished the dome cutting with the angle grinder. I used a 4 inch cutting disk and it cut the dome like butter. Loud, sparky butter. The silver squares left behind were from the where the handle had been.




    And here's an image of the flush edge as it sits on R2's body.

    Man that foam stuff is great, theres no limit to its uses, I used it last year to create a costume for the release of Halo 2. I went to the store dressed up as the Master Chief...yes it was cool......a 6 year old got my picture on his cell phone.....

    R2-D2 looks good :p

    I've seen worse. A 3 year old with his own high preformance desktop. Waste of cash in my opinon.

    But hey, the costume would have look cool, but I'm planing to make a Titatium Halo Armor, but I need a lot of funds to get the right equipment and the metal itself.

    EDIT: Forgot to ask, do you have any pics of that?

    I got to work on the heat shield. There was a lot to be cut.




    I got the 24 X 36 inch sheet down to 22 X 22.




    Then I drew where the circle was gonna be.




    I cut it out. A little rough and I'll fix it later.




    Then I slid it in. Once I figure out where the fans and stuff will go, I'll make those cuts too.
